As a key component for transmitting electrical signals, the electrical contact performance of electrical connectors is directly affected by the closing amount of the socket. It is urgent to explore the relationship between contact resistance and the closing amount of cylindrical groove electric connectors, as well as the range of the closing amount when their comprehensive performance is optimal in vibration environments. Based on Hertz contact theory, the long- and short-axis parameters of the contact elliptical surface were obtained using the Boussinesq solution and the contact deformation coordination equation. An electrical contact resistance (ECR) theoretical model was obtained using Holm’s electric contact theory and the GW contact model. According to the ECR and long- and short-axis parameters of the contact elliptical surface and the theoretical model of contact resistance, an ECR model based on changes in the initial closing amount (deflection) of the socket spring was established by introducing the cantilever beam model of the socket spring. Then, the failure mechanism of fretting wear and the change mechanism of the ECR of the electrical connectors under a vibration environment were analyzed using the sinusoidal vibration test of electric connectors. The optimal range of the initial closing amount of the cylindrical-groove-closing-type electrical connector socket spring was determined, providing a reference for the reliability designs of electrical connectors.

Accelerated degradation test is an effective method to evaluate the reliability of products with long life and high reliability. The performance of most products fluctuates randomly in the degradation process, so it is suitable to use Wiener process. At present, the diffusion coefficient is regarded as constant in Wiener process, while the drift coefficient is related to stress. However, in practice, the amplitude of product performance fluctuation increases with the increase of stress level, which is not constant. Therefore, for the nonlinear Wiener case where both the drift coefficient and the diffusion coefficient are stress dependent, this paper studies the constant-stress accelerated degradation test theories and methods. Taking the contact pairs of electrical connectors as the research object, the minimum variance of reliable life estimate under normal stress is taken as the target. After determining the censored time at each stress level, the test stress level, the sample distribution ratio at each stress level, and the test interval at the one-third power scale of time are taken as design variables. The test plan under 3, 4, and 5 stress levels is optimized and compared with the general test plan. The influence of the difference between high and low stress levels on the evaluation accuracy is analyzed. Finally, the sensitivity analysis of parameters shows that the optimization plan has good robustness, and the change of stress quantity has little influence on the robustness of the plan.

Multi-aperture electrical connectors are widely used in the aerospace system to provide high-reliability and high-quality connections. The existing reliability assessment methods only focus on the single-aperture electrical connectors, and ignored the influence of the aperture difference on the reliability of electrical connectors, which may lead to errors in the evaluation results. In order to assess the contact reliability of multi-aperture electrical connectors at storage environment, this paper build a mathematical relationship between structure parameter of contact pairs and contact force by analyzing the slotted leaf spring jack reed structure of the contact pair and using the cantilever beam model. Based on the growth law of the oxide layer on the surface of the contact pair, the degradation trajectory model of the contact pair performance was set up which incorporating the structure parameters of contact pairs, such as pin diameter, reed length, radius of curvature of the inner and outer surfaces, and the acceleration model was established by combining the Arrhenius equation. Then based on the established degradation trajectory model, the degradation failure distribution model of contact pairs was derived, and the contact reliability evaluation model of multi-aperture electrical connectors was established by using the weakest ring model. The test scheme of constant stress accelerated degradation of electrical connectors was formulated and carried out. Finally, this paper verified the correctness of the model through analyzing the test data, and obtained the reliable life of multi-aperture electrical connectors under the storage environment temperature, which realized the contact reliability assessment of multi-aperture electrical connectors.

For planning optimum multiple stresses accelerated life test plans, a commonly followed guiding principle is that all parameters of the life-stress relationship should be estimated, and the number of the stress level combinations must be no less than the number of parameters of the life-stress relationship. However, the general objective of an accelerated life test(ALT) is to assess the p-th quantile of the product life distribution under normal stress. For this objective, estimating all model parameters is not necessary, and this will increase the cost of test. Based on the theoretical conclusion that the stress level combinations of the optimum multiple stresses ALT plan locate on a straight line through the origin of coordinate, it is proposed that a design idea of planning the optimum multiple stresses ALT plan through transforming the problem of designing an optimum multiple stresses ALT plan to designing an optimum single stress ALT plan. Moreover, a method of planning the optimum multiple stresses ALT plan which can avoid estimating all model parameters is established. An example shows that, the proposed plan which only has two stress level combinations could achieve an accuracy no less than the traditional plan, and save the test time and cost on one stress level combination at least; when the actual product life is less than the design value, even the deviation of the model initial parameters value is up to 20%, the variance of the estimation of the p-th quantile of the proposed plan is still smaller than the traditional plans approximately 25%. A design method is provided for planning the optimum multiple stresses ALT which uses the statistical optimum degenerate test plan as the optimum multiple stresses accelerated life test plan.

With the improvement of the reliability and lifespan of electrical connectors, the traditional single objective design focusing solely on performance or reliability has become inadequate to meet the requirements. This paper analyzes the failure mechanism of a specific electrical connector under the conditions of insertions-extractions. It establishes a contact degradation model and an integrated design model that considers mechanical properties and reliability. By analyzing the integrated design model, the optimization variables have been defined as the radius of the spring wire, the radius of the pin, the inner radius of the inner sleeve, the length of the inner sleeve, and the inclination of the spring wire. Additionally, the objective function of optimization has been determined. The optimal solutions that satisfy the constraints were calculated using the global optimization algorithm. The optimization results not only achieve the goal of high reliability but also the goal of extended mechanical life.

The optimal plan of a time-censored accelerated life test (ALT) depends on unknown parameters in the ALT model. The general strategy for coping with this problem is to replace the unknown parameters with their a priori estimated values, after which we can design test plans that are robust to deviations of the estimated values. In an ALT with log-location-scale lifetime distribution and linear acceleration relation function, the slope parameter of the acceleration relation function usually has the highest uncertainty. Instead of prespecifying the slope parameter in the ALT design, in this article, we propose a new design criterion that minimizes the risk of misclassifying whether the product's pth quantile meets the design specification. Through a case study of a circular electric connector, we illustrate the proposed method, and compare it with other test criteria. The comparison result shows that the proposed plan exhibits good performance in both estimating and s-testing the product's pth quantile.
