Welding dissimilar alloys of aluminium are quite cumbersome due to their lower melting temperatures and difficulty in welding. To resolve this, solid-state procedure friction stir welding (FSW) is utilized largely in industries. In this present research, dissimilar aluminium alloys AA2014 and AA6063 is joined using the FSW procedure to achieve higher yield strength, ultimate tensile strength and microhardness. Experiments were planned as per response surface methodology (RSM) based central composite design (CCD), for four input parameters (tool pin profile, rotational speed, axial force and traverse speed). Micrographs of the weld show grain refinement and proper fusion of materials which increases the mechanical strength and bonding. Outcomes from the experiment show that the considered input parameters significantly influence all the outputs. The optimum condition was evolved from multiobjective optimization procedure using desirability approach (DA) which are 1010 rpm rotating tool speed, 25 mm min−1 as tool traverse speed, 7 kN of axial force with triangular pin profile. The second-order regression model predicts the output responses with lower residuals and the confirmation experiment outputs produces a maximum deviation of 7.94% with investigational outcomes with optimum condition. Micrographs shows that the heat affected zone (HAZ) region is free from voids, oxides, and cracks. The nugget zone has the flow of materials from both the base metals and the flow track is clearly visible.

Mg–Al–Zn alloys are widely preferred in many applications by considering their excellent properties of high stiffness-to-weight ratio, lightweight, high strength-to-weight ratio, low density, castability, high-temperature mechanical properties, machinability, high corrosion resistance, and great damping. Improving the properties of such alloys is challenging due to their hexagonal crystal structure and other alloying limitations. This study aims to synthesize Mg–Al–Zn alloy by incorporating the alloying elements 8.3 wt% Al, 0.35 wt% Zn on pure magnesium (Control specimen). Then synthesize Mg–Al–Zn/BN/B4C hybrid composite by reinforcing B4C at three weight proportions (3 wt%, 6 wt%, 9 wt%) along with constant solid lubricant BN (3 wt%) through a stir casting process. The hybrid composite samples were characterized and compared with the performances of the control specimen. The results reveal that 9 wt% B4C reinforced samples outperformed through recording the improvement of tensile strength by 28.94%, compressive strength by 37.89%, yield strength by 74.63%, and hardness by 14.91% than the control specimen. Apart from this, it has reduced the corrosion area (37.81%) and noticed negligible changes in density (increased by 0.03%) and porosity (decreased by 0.01%) than the control specimen. The samples were characterized using SEM, XRD, and EDAX apparatus.

In the present investigation, mechanical, corrosion and fatigue characterization is performed on the fabricated aluminium metal matrix composite (AMMC), by reinforcing nickel (Ni) and copper (Cu) coated 4% carbon fibre (CF) in aluminium alloy (AA6026) matrix. With a view of enhancing the strength of the aluminium alloy, an optimal percentage (4 wt%) of CFs is reinforced; as CFs cannot be directly reinforced in the aluminium matrix due to poor wettability, CFs are coated with Ni and Cu using electroless plating technique for better wettability and bonding between reinforcement and matrix. Properties of the cast alloy and coated CF reinforced composite are compared and the composite with better properties is identified as 4% Cu coated CFs reinforced AMMC. When compared with as-cast alloy and Ni coated CF reinforced composite, the tensile strength of Cu coated CFs composite was higher by 15.36% and 2.55%. Similarly, micro-Vickers hardness was improved by 7.61% and 3.09%, impact strength by 19.61% and 3.39%, flexural strength by 87.50% and 15.38%. The corrosion rate (mils/year) was reduced with incorporation of 4% Cu coated CFs in AA6026 by 59.72% and 23.23% as compared with as-cast and Ni coated CF reinforced composition.

Aluminium alloy (Al7075) based hybrid metal matrix composites reinforced with Silicon carbide (SiC) and Tungsten carbide (WC), at 5 wt% each are considered for this investigation, which are developed by stir casting methodology. Material characteristic analysis both at micro and macro (Tensile strength and micro hardness) level were performed. This investigation is further progressed with drilling of the composites using titanium aluminium nitride coated carbide drill (5mm diameter) for varied point angle, feed rate and drill speed. The responses such as thrust force, surface roughness and roundness error were investigated by adopting Response Surface Methodology (RSM). Multiple linear regression (MLR) is developed along with Artificial Neural Networks (ANN) model for predicting the outputs. Scanning Electron Microscope (SEM) image reveals the uniform distribution of ceramic particles in matrix which ascertains enhanced mechanical properties. The parameters such as feed rate and point angle are found to have significant influence during drilling process. The roundness error is found higher with higher point angle which is due to the wider cutting edges in the drill bit. For unconstrained multi-objective optimization, the optimal condition obtained are 128°- point angle, 0.05 mm rev−1 feed rate and 1000 rpm drill speed. For constrained optimization (roundness error ≤0.05 mm), optimal conditions are 118° point angle, 0.05 mm rev−1 feed rate and 1000 rpm drill speed.
