The failure of thermal barrier coatings (TBCs) during operation depends mainly on the thermal mismatch between the ceramic top coat (TC) and the metal bond coat (BC). The thermal mismatch at the interface is influenced by the dynamic changes in the composition and morphology of the thermally grown oxide (TGO) between TC and BC during thermal cycling. This work focuses on the establishment of a TGO dynamic growth model, which considers the changes in TGO composition and morphology for investigating the effect of dynamic growth of TGO on local mismatch stresses during thermal cycling. The results show that the sharp locations at the TGO/BC interface are more prone to high tensile stresses during thermal cycling due to the uneven growth behavior of TGO, leading to crack initiation. The valley region of the interface is in a state of compressive stress σxx during the early stages of thermal exposure. The peak region preferentially forms a concentration of tensile stress σyy. Once large-scale “layer” (Ni, Co)Al2O4-based spinel-like mixed oxides(MO) growth occurs in TGO, the stress σxx changes from compressive stress to tensile stress in the valley region, eventually forming high tensile stress (Max: +158 MPa). The maximum tensile stress σyy in the peak region is increased to 256 MPa, which is more than two times larger than the early period of thermal exposure. As a result, the dramatic changes in local stresses seriously affect the time and location of microcracks.

It is well known that coating spalling often occurs between the top ceramic coating (TC) and the metal bonding coating (BC) during the working process where the thermal mismatch stress between the layers plays a key role. Dynamic changes in the thermally grown oxide (TGO) between the facing and bonding layers during thermal cycling increase the thermal mismatch at the interface. The effect of oxide thickening on localized mismatch stresses under thermal cycling with different interfacial curvatures is quantitatively investigated using numerical methods in this paper. A dynamic growth model of the oxide was developed based on the consideration of the composition and morphology of the thermally grown oxide. The results show that TGO growth behavior, local stress evolution, crack initiation location, and crack propagation length are influenced by the interface curvature at the same aspect ratio. The interface between the oxide layer and the bonding layer gradually developed significant tensile to dangerous stresses during thermal cycling. These tensile stresses are predominantly distributed at the crest during the early stages of thermal exposure and gradually transferred to the near-peak (the region near the peak) and ramp regions (the region in between the peak and the valley) as the oxidation process progressed. The crack initiation and propagation phenomenon can be observed at various regions during thermal exposure. Increasing interface curvature leads to an earlier dangerous stress moment in the ramp area due to higher maximum tensile stress. Therefore, the small changes in the interface curvature severely affected the location and time of crack initiation and the crack length.

WC-10Co-4Cr coating is highly valued for its corrosion resistance and wear resistance when applied using the high-velocity oxy-fuel (HVOF) spraying method. However, conventional grinding (CG) of this coating presents challenges, including substantial grinding forces and elevated surface temperatures. To address these concerns, our study proposed the utilization of ultrasonic vibration-assisted grinding (UVAG) as a means to enhance the machining properties of HVOF-sprayed WC-10Co-4Cr coatings. Comparative experiments were conducted to analyze the impacts of various factors on the grinding forces and surface roughness in UVAG and CG processes. Additionally, the topography of the ground surfaces was examined to gain insights into the material removal mechanism in UVAG. The experimental outcomes reveal significant reductions in tangential and normal grinding forces, amounting to 15.47% and 22.23%, respectively, in UVAG when compared with CG. Furthermore, UVAG led to a roughly 29.14% decrease in ground surface roughness compared with CG. Microscopic analysis of the ground surfaces using scanning electron microscopy (SEM) indicated that ductile removal was the predominant material removal mode in UVAG. Overall, UVAG was found to be effective in diminishing grinding forces, improving ground surface roughness, and enhancing surface integrity when contrasted with CG. These findings introduce a novel approach for processing WC-10Co-4Cr coatings.

On the aero-engine combustor liner, a phenomenon of overheating resembling a hot spot exists, accompanied by a preferential peeling of the YSZ thermal barrier coating that will negatively affect the service life of the component. The hot spot temperatures will affect the ineffectiveness of YSZ, so in this paper, the morphological and property changes of YSZ sintering is investigated experimentally, and a coupled analysis of the YSZ crack propagation mode under the hot spot is performed using ABAQUS. The results show that the pore fractal size D of YSZ increases by 15%. Inside the hot spot region, the coating has a shear stress of 75 MPa. By inserting cohesive units globally in the FEM to simulate the random crack initiation and propagation, unlike the thinning of YSZ layered peeling caused by uniform superheating, the hot spot will cause the crack initiation at the tip of the pores inside the coating and the oblique propagation, eventually forming an oblique crack connection through the pores. When the temperature gradient reaches 30 K/mm, the crack propagation is 40% greater than in a uniform temperature field; consequently, the YSZ in the hot spot boundary region with a greater temperature gradient results in more severe bulk peeling.
