The ongoing sustainable reduction in natural resources is prompting companies to look for materials to reuse that were previously classified as waste. Uses are sought for them either in their existing area of use or in other areas of the economy. In many cases, this is difficult. The aim of this research is to see if there is a possibility of reusing the grain matrix, a major component of spent moulding sand that was perhaps diverted too early as waste to landfill. This study included three samples of spent moulding sand of unknown origin from landfills. A study of the collected materials was carried out to identify and characterise the impurities accumulated on the surface of the matrix grains. Sieve analyses, scanning photographs, and chemical analysis with a scanning microscope were performed. The surface morphology of the samples was assessed using a confocal microscope, and chemical composition analyses were performed using LIBS laser-induced emission spectroscopy LIBS. The thermogravimetric analysis, ignition loss, and gas formability of the tested materials were performed. The tested samples were subjected to high temperatures as the most efficient method of organic waste disposal. The analyses carried out earlier were repeated on the resulting material. It was found that only one of the tested samples, in the case of the application of thermal reclamation of spent moulding sand, allowed for obtaining a grain matrix (quartz sand) of high purity scale for reuse in the foundry industry or after further treatments in other industries. The other wastes analysed require intensive mechanical treatment, which does not guarantee, due to the shape of the grain matrix, the expected purity of the quartz sand or, in the case of intensive mechanical abrasive influences, a satisfactory grain matrix yield.

The foundry industry is an industry with a large production of waste. One such type of waste is fine-grained to dust-like waste, depending on the stage of the foundry process in which it is generated. As part of this research, dust samples were collected from three Slovak foundries producing castings from gray iron, ductile iron, and steel. The aim of the experiments was to recycle iron from dust materials in the foundry process. Based on the chemical composition of the dust, samples with the highest iron content were selected and added to the charge of the electric induction furnace (EIF). Since it was not possible to add dust material directly into the EIF, the dust was modified by pelletizing and briquetting using three types of binders selected according to the foundries’ requirements. Pellets were prepared using dust from only one type of foundry waste and were used as part of the charge in the EIF. In the case of briquetting, different binder contents in the briquette mixture were tested to evaluate their effect on the strength and disintegration of the briquettes. Based on the foundries’ requirements that the binder had to be low-cost and that we had to not contaminate the melt (thus requiring a minimal amount), not affect the furnace operation, and not degrade the properties of the produced cast iron, briquettes with the best properties were selected and used as part of the charge for cast iron production. Samples of the cast iron produced this way were taken for chemical analysis, and specimens were prepared for tensile strength testing. The results showed that the use of briquettes, in limited amounts, did not have a negative impact on the chemical composition of the cast iron, the melting process, or its tensile strength.

The production of iron castings in cupola furnaces is a significant industrial process that has a notable impact on the environment. This paper examines and describes the environmental impact of this process, specifically focusing on the generation, characterization, and utilization of waste materials through data analysis and collection. Approximately one hundred and two million metric tons of castings are produced worldwide each year, with approximately one ton of foundry waste generated for every ton of castings. The slag from this waste can amount to as much as 7.14 million metric tons annually. Most of the slag ends up in landfills, which is expensive and represents a waste of this potential secondary raw material. Therefore, it is necessary to find ways to utilize this waste in other processes or industrial sectors. Cupola slag, given its high phosphorus content, can be used as agricultural fertilizer or in the production of ceramic foam used in foundries as filters during casting. In the construction industry, slag can be used in the production of concrete as a partial substitute for fine aggregate. This concept not only mitigates the environmental impact of waste disposal, but also aligns with the circular economy concept, promoting resource efficiency.
