Magnetic flux leakage (MFL) testing is a widely used nondestructive testing (NDT) method for the inspection of ferromagnetic materials. This review paper presents the basic principles of MFL testing and summarizes the recent advances in MFL. An analytical expression for the leakage magnetic field based on the 3D magnetic dipole model is provided. Based on the model, the effects of defect size, defect orientation, and liftoff distance have been analyzed. Other influencing factors, such as magnetization strength, testing speed, surface roughness, and stress, have also been introduced. As the most important steps of MFL, the excitation method (a permanent magnet, DC, AC, pulsed) and sensing methods (Hall element, GMR, TMR, etc.), have been introduced in detail. Finally, the algorithms for the quantification of defects and the applications of MFL have been introduced.

Steel wire rope can be frequently damaged by various factors. Although weak defect signal detection is the key to guarantee safety, current classic stochastic resonance (SR) models and methods are unavailable due to the complicated interference of noise. Thus, in this article, a novel E-exponential SR model and weak signal detection method are proposed. The principle of this model is first introduced from the perspective of Taylor expansion and nonlinear system analysis. Then, the model performance is simulated and evaluated by output signal analysis and chaos characterizations. Afterward, model comparison with different system parameters, experiments, and case studies regarding three typical wire rope defects inspection and weak signal recognition is conducted to demonstrate the validity of the novel method. Finally, the advantages and limitations of the proposed SR model are discussed.

To meet the great needs for MFL (magnetic flux leakage) inspection of drill pipes at wellheads, a lift-off-tolerant MFL testing method is proposed and investigated in this paper. Firstly, a Helmholtz coil magnetization method and the whole MFL testing scheme are proposed. Then, based on the magnetic field focusing effect of ferrite cores, a lift-off-tolerant MFL sensor is developed and tested. It shows high sensitivity at a lift-off distance of 5.0 mm. Further, the follow-up high repeatability MFL probing system is designed and manufactured, which was embedded with the developed sensors. It can track the swing movement of drill pipes and allow the pipe ends to pass smoothly. Finally, the developed system is employed in a drilling field for drill pipe inspection. Test results show that the proposed method can fulfill the requirements for drill pipe inspection at wellheads, which is of great importance in drill pipe safety.

It’s challenging to use the machine vision to inspect the hot-rolled steel pipes with complex surface texture, uneven colour greyscale, and micro-cracks. On the basis of the principle of magnetic particle detection, a visual inspection method of steel pipe surface cracks based on the dry magnetic particle feature enhancement is proposed, in which the dry red magnetic particles are applied to the steel pipe’s surface to form magnetic particle indication, and complementary colour images are captured in red and green light sources, and image difference is used to eliminate background noise and enhance magnetic particle indication features in view of the fact that the red light source improves and the green light source reduces the magnetic particle indication greyscale. Afterwards, the principle of selection of complementary colours and the detection principle are presented and analysed. Then, the magnetic particle images acquisition and the processing operations of the magnetic particle indication feature enhancement and crack segmentation are presented in detail. Finally, the feasibility of the method proposed in this paper is verified by experiments, and image segmentation metrics demonstrate that it has a good detection effect on the hot-rolled steel pipes with complex surface texture, uneven colour greyscale, and fuzzy cracks.

Magnetic particle testing (MT) has been widely used in nondestructive testing (NDT) of ferromagnetic materials. MT can be divided into wet method and dry method. The wet method is highly sensitive for microcracks and easy to operate. But the problem is that magnetic suspension liquid utilized in the wet method pollutes both test objects and environment. Dry magnetic particles utilized in dry method are recyclable and environmentally friendly. But the irrelevant magnet particles must be manually removed to reveal the magnetic particle indication (MPI). This operation limits both the detection efficiency and sensitivity of dry method. To increase the automation in MT, this article proposes a thermography-based dry MT method (TDMT). Specifically, the dry magnetic particles are heated before utilization and then thermal data are utilized for crack identification. TDMT inherits the economic and environmental advantages of the dry method. Additionally, the time-varying thermal data can provide more useful information than conventional MPI, which makes it possible to identify cracks without manual assistance. The mathematical model of TDMT is designed to prove its feasibility and a dimensionality reduction-based algorithm is applied for crack signal enhancement. Experiments on different specimens with artificial and natural cracks have been conducted. The notch with both a depth of $15~\mu \text{m}$ on the standard test shim and a width up to 0.8 mm on the steel plate can be successfully detected. The high sensitivity and wide detection range can be seen from TDMT.
