The paper briefly describes major thermal spray techniques used to spray functionally graded coatings such as atmospheric plasma spraying, high velocity oxy-fuel spraying, suspension and solution precursor plasma spraying, and finally low and high pressure cold gas spray method. The examples of combined spray processes as well as some examples of post spray treatment including laser and high temperature treatments or mechanical one, are described. Then, the solid and liquid feedstocks used to spray and their properties are shortly discussed. The reviewed properties of functional coatings include: (i) mechanical (adhesion, toughness, hardness); (ii) physical (porosity, thermal conductivity and diffusivity, thermal expansion, photo-catalytic activity), and; (iii) bioactivity and simulated body fluid (SBF) corrosion. These properties are useful in present applications of functionally graded coatings as thermal barriers, the bioactive coatings in prostheses, photo-catalytic coatings in water treatment, coatings used in printing industry (anilox and corona rolls). Finally, some of the future possible fields of functional thermal sprayed coatings applications are discussed, e.g., to coat polymer substrates or to use the cheap technology of low pressure cold gas spray method instead of expensive technology of vacuum plasma spraying to obtain bond coatings.

Thermally sprayed ceramic coatings are applied for the protection of surfaces that are exposed mainly to wear, high temperatures, and corrosion. In recent years, great interest has been garnered by spray processes with submicrometric and nanometric feedstock materials, due to the refinement of the structure and improved coating properties. This paper compares the microstructure and tribological properties of alumina coatings sprayed using conventional atmospheric plasma spraying (APS), and various methods that use finely grained suspension feedstocks, namely, suspension plasma spraying (SPS) and suspension high-velocity oxy-fuel spraying (S-HVOF). Furthermore, the suspension plasma-sprayed Al2O3 coatings have been deposited with radial (SPS) and axial (A-SPS) feedstock injection. The results showed that all suspension-based coatings demonstrated much better wear resistance than the powder-sprayed ones. S-HVOF and axial suspension plasma spraying (A-SPS) allowed for the deposition of the most dense and homogeneous coatings. Dense-structured coatings with low porosity (4 vol.%) and good cohesion to the metallic substrate, containing a high content of α–Al2O3 phase (56 vol.%) and a very low wear rate (0.2 ± 0.04 mm3 × 10−6/(N∙m)), were produced with the S-HVOF method. The wear mechanism of ceramic coatings included the adhesive wear mode supported by the fatigue-induced material delamination. Moreover, the presence of wear debris and tribofilm was confirmed. Finally, the coefficient of friction for the coatings was in the range between 0.44 and 0.68, with the highest values being recorded for APS sprayed coatings.

The present paper is focused on the characterization of the differences between two microstructures that can be obtained using SPS technology, namely (i) columnar and (ii) two-zone microstructure including lamellas and fine unmelted particulates. The optimization of spray parameters was made, and the advanced microstructural studies of obtained coatings were performed. The work was focused on zirconia stabilized by yttria (YSZ, ZrO2 + 14 wt.% Y2O3) and both by yttria and ceria (YCSZ, ZrO2 + 24 wt.% CeO2 + 2.5 wt.% Y2O3) which are frequently used as thermal barrier coatings. Two types of microstructure were achieved using two different plasma torches, namely SG-100 of Praxair and Triplex of Oerlikon Metco. The microstructure of prepared coatings was analyzed using scanning electron microscopy with secondary electrons detector and backscattered electrons. Energy dispersive spectroscopy was performed to analyze the chemical composition of sprayed coatings. By electron backscatter diffraction grain shape, size, and crystal orientation were determined. The analysis enabled the discussion of the coatings growth mechanism. Finally, the Shape From Shading technique was applied to recreate and to analyze 3D views of coatings’ topographies, and using laser confocal microscopy, the surface roughness was examined.

The article presents the results of the development works and research on the atomization process carried out using two prototype high-power ultrasonic systems. Ultrasonic systems have been designed to develop a new metal powder production process; these materials are increasingly used in modern manufacturing processes such as additive technologies or spraying and surfacing processes. The preliminary studies presented in the article were conducted for water to assess the effectiveness of both systems and to verify the theoretical and structural assumptions. In ultrasonic atomization, the ultrasonic wave causes the phenomenon of cavitation, which leads to the overcoming of the surface tension forces of the liquid and its disintegration into fine droplets. The important parameters that affect the properties of the produced droplets include, among others, the frequency of the sonotrode vibrations and the amplitude of the vibrations of the working plate. As part of the research, the paper presents the process of selecting the sonotrode geometry for two different values of the transducer’s natural frequencies (20 kHz and 70 kHz). In the design process, the finite element method was used to perform a harmonic analysis and develop the geometry of the sonotrode and the working plate. The design assumptions and the design process were presented. The modeled and then ultrasonic waveguides were verified experimentally by measuring the deflection distribution on the working plate surface using a high-precision laser displacement sensor. Then, the work ultimately resulted in conducting atomization tests of water. The obtained aerosols and the mechanism of their formation were studied using a high-speed camera. Finally, using Matlab R2020a software and image analysis scripts, it was possible to analyze the droplet size distribution generated by both systems. It was observed that 50% of the produced droplets were in the range of 35–55 μm for a 20 kHz system, while for a 70 kHz system it was 10–25 μm, which is a very satisfying distribution in terms of metal powder atomization.
